US Air Force flies first robot-formed panel on storm-damaged C-17

The U.S. Air Force has returned a storm-damaged C-17 Globemaster III to flight with a robotically formed replacement panel produced at Wright-Patterson Air Force Base in Ohio. The aircraft, assigned to the 445th Airlift Wing, resumed operations after being grounded for nearly 17 months, following a repair programme that cut a potentially years-long wait to a matter of months.

The work centred on Incremental Sheet Forming, a robotic process that shapes metal sheet without a mould. The Rapid Sustainment Office began producing the panel in January 2026 with support from the University of Dayton Research Institute, completed fit checks and testing, and installed the finished part in July. Final validation included a front landing gear test and minor adjustments around the nose area before the aircraft returned to mission use.

The Air Force is now applying the same approach to other ageing aircraft parts, including components for the KC-135 and F-15. The service described the C-17 repair as the first time an ISF-produced part has flown on one of its platforms, underscoring a new maintenance option for legacy fleets when replacement tooling or parts are unavailable in time.
